Why Hydraulic Manifolds Are Difficult

A hydraulic manifold looks simple from outside — but inside, deep cross-drilled channels, threaded ports on all faces, and plug holes at every intersection create a deburring and leak-test challenge that rejects ordinary machining shops.

Cross-Drilled Channel Intersections
Where two channels cross inside the block, a burr forms on both walls. Every intersection must be deburred through the adjacent access hole — a process that requires dedicated tooling and verified completion by inspection scope.

High-Pressure Sealing
Hydraulic manifolds operate at 200–350 bar. Any undetected burr, porosity, or surface defect at a port or plug seat causes a leak. HXC pressure-tests every manifold block before shipment.

Port Position Accuracy
Ports on all six faces must be positioned accurately — a misaligned port misaligns the entire valve assembly mounted on the manifold. Port position tolerance: ±0.01 mm, verified by CMM.

All cross-drilled channel intersections are deburred using orbital deburring tools, flexible shaft burr tools, and abrasive flow depending on channel diameter and intersection geometry. After deburring, every intersection is inspected by rigid borescope — a signed-off scope inspection report is part of the standard documentation for every hydraulic manifold block.
Standard: 1.5× the rated working pressure. For manifolds rated to 350 bar, we hydrostatic test to 525 bar (or 350 bar pneumatic with appropriate safety protocols). Test duration: minimum 5 minutes at test pressure with zero pressure drop. Leak test records are included in the quality documentation.
HXC machines all standard hydraulic port threads: BSP (BSPP / BSPT), NPT, SAE straight thread O-ring boss (SAE J1926), metric (ISO 6149), JIC flare, and any custom thread. Thread form and major diameter are verified by calibrated thread gauges. Specify the port standard and nominal size on your drawing.
Yes — HXC provides a free DFM review of all manifold designs. We check: (1) channel access for deburring tools; (2) minimum plug and port spacing to avoid wall breakthrough; (3) channel intersection geometry for complete burr removal; (4) face mounting pattern compatibility with valve spool dimensions. Most design issues are caught and corrected at this stage — before any material is cut.
Al 6061/7075: standard for mobile and industrial systems below 300 bar — lightweight, easy to machine, anodizable. Steel 45 (C45): for high-pressure (>300 bar) and high-cycle applications. SUS316L: for food, pharmaceutical, and marine systems where corrosion resistance is required. Ductile iron: for large heavy-duty manifolds — we machine from customer-supplied castings.
All hydraulic manifold blocks are cleaned by: (1) Compressed air blow-out of all channels after machining; (2) Ultrasonic cleaning in alkaline solution; (3) Clean air blow-out and oven drying; (4) Port plugs or caps installed before packing to prevent contamination in transit. Cleanliness level: ISO 4406 Class 17/15/12 or better — verified by particle count on a flushing sample on request.
Minimum deep-hole channel diameter: Ø3 mm (L/D up to 30:1 with gun drilling). For channels Ø3–Ø5 mm at L/D > 15:1, we use gun drilling with high-pressure through-tool coolant to ensure chip evacuation and straightness. Channel straightness: ≤ 0.1 mm per 100 mm of channel length.
Prototype (1–3 pcs, new programme): 7–10 days. Small batch (10–50 pcs): 10–16 days. Production (100+ pcs): 14–22 days. Steel high-pressure manifolds: add 2 days for heat treatment verification.
